How To Avoid Press Brake Bending Problems?

Whether your running a Hydraulic press brake , Hybrid press brakes or a electrical press brake, press brake bending problems in metal forming likely are not in the accuracy or repeatability of the machine itself. Several quick checks on your machine can ensure it is repeating accurately such as placing a magnetic base dial indicator on the bed and measuring the stroke bottom repeatedly.  Normal press brakes will repeat that position within 0.0005” -0.001” and even more accurately so while under load in the normal press brake bending cycle. Also ensure your gibs on the ram are properly torqued

There are varying degrees of accuracy and thus prices, available in tooling when you are purchasing different tooling for your current or next press brakes. The more you spend on press brake tooling the more accuracy and repeatability you will generally get. As an example the cheapest press brake forming tools are simple “Cold Planed” tools usually in the 30 HRC hardness level. These “Soft” tools are cheap to buy, easy to cut/sectionalize and therefore easy to damage as well. They also only have a linear “accuracy of typically +/- 0.001 per foot. This lack of accuracy is compounded if the tools are cut into smaller segments, then mixed and matched for use in box forming applications.

Press brake Crowning system is the ability to adjust for the natural deflection of the ram and bed in the press brake bending process. Sufficient and adjustable crowning is paramount for bending accurate, thin gage, long parts or higher tensile strength sheet.

Different Metal Bending Material
More important than the accuracy of the machine or the tooling being used is the type, yield strength, exact thickness and springback of the material you are forming. Today any steel material thicker than 12 Gage likely comes from a mix of recycled metals we designate as type A36. This A36 material is sufficiently harder, stiffer and requires more tonnage then mild steels of generations past. Approximately 30% MORE tonnage is required then virgin mild steel as during the recycling processes these metals have been mixed with a variety of other steels containing properties such as nickel, chromium etc. which when added to mild steels greatly reduces their malleability/formability.  It is imperative to know what material you are working with, the bending/yield strength of it and the springback it will provide. By adjusting for these properties in the ram position, either through manual or automatic methods, your brake can form exacting angles over and over again.

Hydraulic-Electric Servo press brake Systems

In traditional full hydraulic block system, the ram fast down by free fall, the top beam's weight sucks the oil to the top of the cylinder. So the fast down speeds on hydraulic machines are set by what hose diameter feeds the intake of the hydraulics. Various tweaks of the hydraulics, large flow valves, larger hoses all allow the ram to suck more oil while it falls and, hence, increase its fast down speed. When in bending steps, the oil is diverted with a spool valve that closes up, allows less fluid to pass from the pump, and slows the top beam down for bending sheet stage. When the valve shuts off, the ram stops. How accurate a hydraulic system is depends on how quickly and accurately these valves can react when the ram down.

Hybrid hydraulic-electric press brake's stroke initiates and stops with the rotation of the servomotor, and fluid flows only when the operator depress pedal for actual metal material bending.

AC servomotor's rotating shaft connected with variable flow pump, oil flow values different with different sheet metal material bending applications, the sheet bending pressure are command by CNC press brake controller via different sheet bending program entering. The ram positioning accuracy comes to within 5 microns, made possible from the direct control the servomotor has over the piston pump. The control's so close, somwhow we called servo pump,  Any change in servomotor speed and direction is immediately followed by a change in direction in the servo pump.

When one press brake operator depress the pedal, which activate AC servomotors and Ram position is monitored by linear scales on the left and right side of bending machine, so the control always knows exactly where the ram is.

When top punch  gets to the programmed bending speed position above the workpiece, the linear scales send a signal to cnc control, which informs the servo motor to change RPMs and initiate bending.As metal material is bent to the target angle, the servomotor's creep rotation guides the ram to running to BDC. The hydraulic pressure doesn't rise until the ram meets resistance when contacting metal, and only at this point is more current drawn into the servomotor.

During this kind of bending cycle,, hybrid and all-electric systems draw the same amount of power as their fully hydraulic counterparts, full electrical press brake or  hybrid press brakes don't require frequent maintenance. The fluid doesn't heat up, because there are no gear pumps that send fluid in constant motion. Still when the top beam reaches the bottom of the stroke, makes the bend, and reaches the target position, the motor stops rotating and a directional valve opens to allow oil back into the hydraulic tank.
